The short version

The air costs more than the presses.

Forty-one per cent of Quant's peak electrical demand at Briardene is the presses, cutters and finishing kit doing actual work. Another forty-two per cent is air — compressed air and air conditioning. The rest is lights and sockets.

That ratio is a Durban fact, not a design flaw. Six of these machines carry a published environmental limit, and the intersection of all of them leaves a box three degrees wide and ten points deep. Holding that box against a coastal summer is what the plant is for.

The electrical answer is a 125 kVA notified maximum demand, roughly 180 A three-phase. An existing light-industrial unit in Briardene will typically be sitting on 80 to 150 A, so a supply application to eThekwini should be opened before anything is ordered. It is the longest lead time on the project and nothing else here can start without it.

Two numbers will decide whether the building works at all: 3180 mm of clear height over the Summa F3232, and a 2300 × 2150 mm door opening for the Durst crate.

The PageWide Pro Stacker is powered from the printer at 32 V DC and needs no circuit of its own. The optional Pro Sheet Feeder on the Midcomp quotation adds 0.5 A on a shared 16 A outlet.

Both Summa figures include the standard vacuum set. On a 3 × 400 V + N supply the Metabo or Hercules router vacuum runs off the machine and needs no separate socket — that is only required on a 230 V build. Slab tolerance is the same for all three: solid level concrete, preferably antistatic, no more than 30 mm of deviation across the whole installation area, and no wooden floors or frames.

The load calculation

Connected load is what sizes boards and cables. Maximum demand is what the meter sees and what eThekwini bills against. They are different numbers, and conflating them is how sites end up either paying for capacity they never use or tripping a main breaker in month three.

Every machine has its own demand factor, set from how it actually runs. The Indigo's published 14 kW is an average during print, and a press is not printing through makeready, blanket changes and colour checks. The item-by-item basis is in the workbook.

The single largest electrical load at Quant is not a press. It is the air conditioning — and the compressor, the substrate dehumidifier and the extraction take the plant share past the machines. In a temperate climate this chart would look completely different.

Four things the switchgear has to carry

The board structure

Eight boards off one main panel. The Indigo gets its own board not because of its size but because of its regime: hard wiring, a lockable isolator, a supply-stability requirement, and a lighting circuit that has to dim independently of the rest of the factory.

Confirm every cable size against real route length and volt drop — a 40 m run to the plant room will not take the same section as a 12 m run to the print hall.
The Indigo cell is roughly a quarter of the connected load on its own and carries the strictest requirements on the site, which is why it is a board rather than a group of circuits. A full way-by-way schedule is in the workbook.

Compressed air

Six machines need compressed air, and the sizing turns almost entirely on one option: whether the Summa tables are ordered with the Pneumatic Oscillating Tool.

Without it, each table needs 20 l/min. With it, 350. Three tables, and connected demand goes from 447 l/min to 1,437 — a seventeen-fold step on each table and a threefold step on the whole factory.

Specify 15 kW variable speed. The calculated duty is an 11 kW machine, but a VSD compressor tracks a load that swings between roughly 450 and 1,300 l/min rather than loading and unloading against it — and 15 kW carries the Phase 2 Venus 33X without a second compressor and a second compressor room.

Ring main in 40 mm aluminium, run as a loop, take-offs from the top of the main with swan-neck drops so condensate cannot run into a machine. A refrigerant dryer to ISO 8573-1 class 4 serves the ring; the Durst gets its own filter train at the drop — one micron coalescing, then 0.01 micron, then activated carbon — because particle 1 and oil 1 are stricter than anything else on site needs.

Put the compressor outside the conditioned envelope. It rejects about 15 kW, and inside the pressroom you pay for that heat twice: once to make it and once to take it away.

The room

Six of these machines publish an operating envelope. Overlay them and the working window is not an average or a compromise — it is the intersection, and it is small.

Two machines pull in opposite directions. HP will not run the Indigo below 50 per cent relative humidity. Fujifilm caps the Triton at 60. The Indigo caps temperature at 25 °C; the Triton wants at least 22 for guaranteed colour accuracy. That leaves a box three degrees wide and ten points deep.

Why Durban makes this expensive

A room at 23 °C and 55 per cent has a dew point of 13.4 °C. Durban's summer design condition is 30 °C dry bulb against 24 °C wet bulb — a dew point around 22.7 °C, roughly nine kelvin above the room. Mid-winter sits near 12 °C, just below it.

So the pattern is: dehumidify hard for about nine months, sit near neutral for three, and humidify essentially never. Any scheme built around a humidifier is solving the wrong problem on this site.

It shows up in the load. Of the 31.5 kW of fresh-air duty, 22 kW is latent — seven parts in ten is removing water, not heat. A plant sized on sensible tons alone will hold temperature perfectly and lose the room to humidity, which is exactly how paper curls and register drifts.

Chilled water, not split units

Holding a 13.4 °C room dew point needs a coil at 6–7 °C with reheat downstream. Direct expansion splits cannot do that with any control — they reach temperature setpoint and stop, and the room drifts wet.

Reheat is not waste here. Over-cool to strip the water, then reheat to hit 23 °C, and recover the reheat off the condenser so it costs almost nothing to run.

Zone it, and seal it

Conditioning the whole shell to Indigo tolerance is the expensive way. Hold the pressroom and substrate store tight; ventilate finishing and dispatch. That is roughly a third off the plant.

Airlock or fast-acting doors on the dock. A roller shutter left open for one delivery undoes an hour of dehumidification.

The substrate store is a different problem

Desiccant, not refrigerant, held below the pressroom dew point year-round. Board and paper move dimensionally with moisture — roughly 7.5 to 15 mm across the grain on a 750 mm sheet over a twenty-point humidity swing.

That is the difference between a die-cut that fits the cutter file and one that does not, and between an Indigo sheet that registers front to back and one that does not.

Two machines belong outside

The Indigo chiller rejects about 36 kW and the compressor about 15. Neither belongs inside the conditioned envelope, and both need to sit inside the security line.

The chiller also needs a one-inch water feed at 10 bar and a drain, which is worth confirming exists at Briardene before the position is fixed.

Machine dimensions are in section 01. What follows is the space that cannot be bought back: clearance, headroom, floor loading, and the door the biggest crate has to fit through.

The two dimensions that decide whether Briardene works

3180 mm of clear height at the F3232

The router gantry needs 2930 mm to run and another 250 mm to install — and Summa notes that the ceiling itself must carry the weight of the rail and the vacuum hose. Measure to the lowest obstruction over that position: sprinkler heads, duct runs, a purlin.

A ceiling bracket rather than a gantry brings it down to 2750 mm, which is the fallback if the height is not there.

2300 × 2150 mm at the delivery door

The Durst crate is 6630 × 2300 × 2150 mm at 3950 kg on truck packing — and 2300 mm tall if it ships by sea. That is the governing opening on the whole project.

Behind it: the Summa F1612 crate needs a 2650 mm clear pathway with turning radius, the Indigo engine needs 1270 × 2095 mm even uncrated, and both Summa documents say to avoid stairs entirely.
